An Australian sports distributor needed a flexible uniform program covering football, basketball, and netball—with full sublimation printing, fast turnaround on reorders, and consistent sizing across sports.

The Brief

A leading Australian sports distributor supplies kits to over 400 clubs and associations across three states. They came to us with a recurring problem: their previous suppliers could not maintain color consistency across reorders, and sizing charts differed between sports, causing complaints from clubs ordering replacements mid-season.

They needed a single manufacturing partner capable of:

  • Full sublimation printing for jerseys and shorts across three sports (football, basketball, netball)
  • Unified sizing chart spanning all sports, from Youth XS to Adult 4XL
  • 4-week turnaround on reorders to replace damaged or lost items during a season
  • A web-to-print portal concept for club customization (name, number, logo placement)

Our Solution

Unified Base Patterns

We developed three base garment patterns — jersey, short, and skirt — engineered to work across all three sports with sport-specific adjustments:

  • Football jerseys: V-neck, side vents, slightly looser through the body
  • Basketball jerseys: deep armhole, curved hem, mesh side panels
  • Netball dresses/skirts: A-line skirt with internal shorts, longer torso

All three shared the same size block from the waist up, meaning a player switching sports wore the same size — eliminating the sizing confusion clubs had experienced previously.

Sublimation Printing & Color Matching

Sublimation printing was applied to 100% polyester interlock (150 GSM for jerseys, 120 GSM for shorts). To solve the color consistency problem, we:

  1. Built a proprietary color profile library with ICC profiles calibrated to our specific ink and fabric combination
  2. Required clubs to submit logos in vector format with specified Pantone references
  3. Printed a color swatch confirmation sample before each production run — clubs sign off digitally before we proceed

Color delta-E variance across reorders dropped from an average of 4.2 (previous supplier) to 0.8 — within the threshold for perceptible difference.

Reorder Infrastructure

Fast reorder capability required two things: pre-approved artwork on file and fabric stock on hand. We implemented:

  • Digital artwork archive for all 400+ clubs, version-controlled and accessible to our production team
  • Fabric buffer stock agreement: the distributor pre-purchases a small fabric reserve held in our warehouse, guaranteeing 4-week turnaround without waiting for fabric procurement

In the first year, 98% of reorders shipped within the 4-week window.
